alternate/better commutator brushes on a motor

Not springs, spring copper strip. More info is needed on the exact nature of the commutator, when you say from coils, I envisaged these brushes you were using were contacting some bare turns? The copper strip would be held tension' ed flat inline with the motion of the coils. M.

Getting started making PCB with software like Eagle

I prefer Kicad open architecture, free, no size restriction, plenty of tutorials and supported by Cern! DirtyPCB made super boards 10cmx10cm for $25.00. p.paid. Also Itead is good. M.

CAD Software for Control Panel Schematic

Are you looking for physical layout/conductor runs etc, or Ladder style diagrams? I don't really recall seeing any aimed specifically, although some Google searching may show something up. For my self I started with Acad early on and have collected a library of blocks, there are possible some...

    Inductive sensor interference

It would help to know what kind we are talking about otherwise it is pure conjecture. Have you tried any kind of earth grounded shield of some kind, hard to advise without knowing details of the system. M.

48v DC - what switch do I need?

The main reason for voltage rating is insulation value, surprisingly automotive relays are made with high voltage insulation, as is most components now. It is not worth making items with low voltage value insulation. The voltage difference between 12v and 48v is minor, AFA insulation is...

48v DC - what switch do I need?

If the unit is not in use for some period of time i would tend to switch the input side of the regulator. M.

48v DC - what switch do I need?

12v switch no problem As long as it is on the output side of the voltage regulator, if on the input then you need a 240vac rated one M.

    Playing with transformers and resistors....

If getting into any kind of electronics a meter is pretty much essential, you are not going to confirm any changes you might make or on constructed circuits, if strapped for cash, you can get a cheap meter off ebay for around $8.00 p/p paid. M.
