    Op said after defrosting the ice away, the system worked ok until iced up again. I assume this was over a couple of days. Frost free refers to the fact that no manual defrosting of the evaporator is required. It will frost up regardless and require a defrost either by heater or reverse cycle...

    Those particular laptop (toshiba for example going by the black connector) are nominal 11.1V total. Are you certain all the connections are correct to the bms board? Did you charge the pack? Note many packs use 3s 2p arrangement for capacity.

    One I showed would likely be only around 1mm or so at best I'm guessing. Don't see why it would matter as one has to have a male plug sticking out maybe 15 mm anyhow. Could possibly use a dc power socket and a 90 degree plug I guess to cut down on the bit sticking out.

    Sounds like a fault downstream of the power supply. Look for any obvious signs of damage. Do you have any testing experience?
