    You probably guessed wrong at the No of turns, was it not possible to count the number of the old coil? This type of Iron uses the same principle as a spot welder, a single turn-high current secondary to produce high heat at the narrowest point (the tip). M.

    Aluminum is not a good alternative to the original single turn copper secondary. There is 100amp + in the secondary normally so it has to be very low resistance with one continuous loop as much as possible. M.

    They are common in home appliances, dryers etc, they are N.C. and when temp is reached open circuit. They should read close to zero and open when raised by heating somehow. Some are used for Reached temperature, others for over-temp situations. Normally the temp range is stamped on them. M.

    As has already been stated, with 1phase, selecting one conductor for neutral is purely arbitrary. The one place where it is more clearly defined but not necessarily connected to earth, is the Star point of a 3 phase transformer where one phase and the star point (neutral) is used for 1ph. M.

    These type are usually just simple contact closure when at temp. So just immerse the sensor part in water, heat, and monitor the temperature while checking the contacts with an ohm meter, usually the temp operating point is stamped on them. M.
