    Is it direct drive at the moment, presumably you do not require high speed, if so look at a geared motor solution, your torque will increase by the ratio of the reduction and the power requirement will be the same or lower. M.

    The light dimmers they have at H.D. are just about the same as the fan motor variety, the latter usually has a suppression choke or other noise suppression features. The Triac is usually rated for something higher than a simple lamp. M.

    You could we be affecting the optimum phase shift caused by the shading ring, if so you could cause extra heating. M.

    That is not going to work. Also the stator is designed to work with the shading ring for phase control so you also could upset this arrangement. I would open the 'dimmer' and replace the switch with a pot. M.

    Ensure you DC is decoupled properly with sufficient capacitance across the supply. Using an isolated supply for the LCD and low voltage circuitry may help. M.

    I was thinking more on the lines of the manuf add-on that would be an expansion module of the PLC, many manuf offer different option modules for different interface solutions, this then communicates directly with the PLC memory. M.

    It is done quite frequently in industrial control electronics where the DC power common is connected to earth ground, this however is commonly done with a star ground point, and/or something called equi-potential bonding, this is ensuring that all metallic parts are bonded to avoid ground loops...

    You most likely need better decoupling of the LCD supply, or galvanically isolate the LCD circuit from the AC power. Is the relay switching the Lamp? Whatever is switching it, a R/C snubber across the switching element may work also. M.

    Check to see if your manuf of PLC has a 4-20ma add on module or unit. Most load cells use this communication method. M.

    I don't think that one is entirely suitable, there are basically two types one that just switches on detection of current, and one used for measuring actual level, you really need the former. M.

    Is this a Gas or electric furnace? There is usually a relay or a small transformer energized when the thermostat picks up. You could wire a relay off of this maybe. Generally there is a schematic in one of the furnace doors. M.
