    Ideally, yes. You could get by with wire nuts, but its not ideal. The plastic of the wire nut may not be rated for the ambient temperature, and corrosion can enter the splice if you dont use tape or shrink wrap.

    I would never use scotch blocks for any significant load. They work by piercing the stranded conductors and fatigue after a while. Especially if the current is high. Another problem is their tendancy to corrode.

    Hopefully you have a diagram you can follow. You might be able to cut off the burnt portion of the wires and resplice where that splitter connection was.

    Impedance is critical in amplifier circuits but its not as critical in mostly resistive circuits provided you don't overload the transformer by demanding more power than it is rated. If the wattage of the iron (at the same voltage) is equal or less than the original, it should be fine.

    Sorry Andyx, I was thinking your problem was emi induced noise (ignition system noise) I think Martaine is onto something with adding the cap. You might want to try a variety of sizes up to 10uf. Despite Martins juvenile demeanor, he's quite a smart guy.
